I currently have a 65g (36x18x24") reef with 1 - 175W, 10k MH in addition to
other FO. I am upgrading to a 120g (48x24x24). Should I only add another
175W MH or should I upgrade the whole thing to 2 - 250W. Will I have
problems with burning the coral if I increase the wattage sine they have
been under the 175, some for up to 16 months.

You can add another 175w bulb and still have good success.
Unless you're just itching to buy a new 2x250w setup.

Remember if you do upgrade to 250w MH, you can raise the hood a bit (more
height will disfuse the light output) to allow the corals to adjust to the
higher light levels of the new bulbs, Either shorten the chain, OR add a
block of wood to raise the hood.

The lights are about 8" above water now and I can't raise them because of
being a permanent enclosure. I'll probably just add another 175W (cheaper).
